When wear is not the main cause: lessons from failure analysis and the repair of solids handling equipment

Excessive wear in solids handling equipment is often attributed to inadequate material properties. The usual response is to use a harder material, apply hardfacing or replace the damaged component. In practice, however, such measures do not always result in a longer service life and may even introduce new failure mechanisms.

This presentation discusses two real-world industrial cases in which the damage observed initially appeared to indicate a classic wear problem. Through a combination of in-field inspections, non-destructive testing, metallurgical analysis and technical assessment, underlying factors were identified that could not be deduced from the visual damage patterns alone.

The case studies illustrate how process conditions, material selection and repair practices can influence one another and collectively determine the degradation of plant. They demonstrate why the visible damage pattern does not necessarily correspond to the actual cause of failure. Particular attention is paid to translating research findings into practical decisions regarding repair welding, material selection and service life extension.
